The Sorter Wasn't Down. Remote Support Just Couldn't Hear It.

I ran into this on a shipping sorter once, and it has stuck with me because it was such a good reminder of how far you can get from the truth when everybody is looking at a screen instead of the machine.


Remote support was convinced the sorter was down. That was what their view was telling them, and to be fair, that is usually where you start. You look at the controls, you check status, you look for faults, you try to figure out what the system thinks is happening. The problem was, the sorter was not down at all. I was standing there with it, and it was running wide open.


That is what made the whole thing so frustrating. The people on the floor were looking at a machine that was obviously alive. Motors were running. Everything sounded normal. But the remote team was seeing something that pointed them in a different direction, so the whole conversation kept circling around the sorter as if that was the failure.

It turned out the real issue was upstream. The conveyor feeding the sorter was not releasing product because it did not recognize that the downstream line was running. So you had this odd situation where the sorter was ready and moving, the upstream conveyor was holding product, and the system view made it look like the sorter was the problem. Nobody was exactly wrong. They were just each seeing a different slice of the same mess.


That is the part people forget when they talk about visibility. The controls tell you something useful, but they do not tell you everything. They tell you what the system believes. That is not always the same as what the equipment is doing in real life. A line can look idle from one angle and be fully alive from another. A machine can be waiting, running, starved, blocked, or ignored by the piece upstream, and those are not all the same thing even if they collapse into one vague status on a screen.

What the screen could not give the remote team was the thing that was most obvious to anybody standing there: sound. You could hear the sorter. You could tell it was running. If you have been around equipment long enough, you know how much information you get that way without even thinking about it. You hear whether something is loaded or empty. You hear whether a drive is straining or just idling along. You hear when a machine is cycling normally and when it is doing something that does not fit. None of that was making it through the remote connection.


So I did something that still makes me laugh. I put my phone in a tote and sent it down the conveyor.


It sounds dumb, and maybe it was, but it worked. The remote support team wanted to know what all that noise and comotion was once I got to the phone after a few moments. The remote team could finally hear what we had been trying to describe. Once they heard the sorter running, the conversation changed. We were no longer arguing about whether the sorter was down. Now we were looking at why the upstream conveyor was refusing to release product even though the downstream line was available. That is a much better problem to solve because at least it is the real one.


The phone did not magically diagnose the system. It just added context that the controls were missing. That was enough to get everybody pointed the same way.

That whole episode was a good reminder that remote data and control screens only tell part of the story. They matter. I am not knocking them. Remote support is useful, and in a lot of cases it saves a trip and gets you to an answer faster. But there is still no substitute for having somebody in front of the machine who can say, no, listen to this, watch this, here is what it is actually doing.


Machines do not care what the dashboard says they should be doing. They are doing what they are doing. If the story on the screen and the story on the floor do not match, you had better trust the person standing next to the conveyor long enough to figure out why.


That is really the lesson. The controls might show you the logic. The floor gives you the context. You need both if you want the truth.
